When to Upgrade Your Electrical Panel: 7 Warning Signs

Your electrical panel is the nervous system of your home — it distributes power to every outlet, light, and appliance. When your panel can't keep up with modern electrical demands, it's a serious safety issue. Many homeowners don't realize their panel needs upgrading until something goes wrong. Here are the 7 critical warning signs that it's time to call a licensed electrician.

Warning Sign #1: Frequent Circuit Breaker Trips

If your circuit breakers are constantly tripping — especially during normal use — your panel is telling you it's overloaded. A breaker trips when it detects an overcurrent on a circuit. Occasional trips are normal (air conditioner + dryer running simultaneously on a hot day), but regular trips mean your panel can't handle your electrical load.

Modern homes use far more electricity than homes built 30+ years ago. Air conditioning, electric water heaters, dishwashers, washer/dryer combos, and home offices draw massive amounts of power simultaneously. If your panel was sized for 100 amps (typical in homes built 1970–1990), it's almost certainly undersized for 2025 electrical demands.

What to do: This is a red flag. Don't just keep resetting breakers. Call a licensed electrician for a panel assessment. You likely need an upgrade from 100A to 200A service.

Warning Sign #2: Flickering or Dimming Lights

Lights that flicker or dim when you turn on a major appliance (dishwasher, dryer, air conditioner) indicate voltage fluctuations. This means your panel is struggling to distribute power evenly. Your home's voltage should remain steady at 115–125 volts; when it sags below that, lights dim and appliances work less efficiently.

This is more than just annoying. Voltage fluctuations stress your appliances, shorten their lifespan, damage sensitive electronics (TVs, computers), and waste energy. It's a sign your panel upgrade is becoming urgent.

What to do: Have an electrician check your voltage with a meter. If it's dropping consistently, a panel upgrade will resolve the issue.

Warning Sign #3: Burning Smell or Scorch Marks on the Panel

This is a serious emergency. A burning smell near your electrical panel — or any discoloration, scorch marks, or visible damage — indicates dangerous overheating inside the panel. This can precede an electrical fire.

The smell is typically acrid or like melting plastic. It might be concentrated near the panel, or you might notice it throughout your home. If you detect this smell, turn off your main breaker if safe, evacuate immediately, and call 911. Do not wait for an electrician; treat this as a fire hazard.

What to do: Emergency service required. Call 911 if there's visible fire or smoke. Call Dausman Electric at (336) 978-7844 if there's a burning smell but no visible fire.

Warning Sign #4: Your Panel Uses Outdated, Dangerous Technology

Some electrical panels manufactured in the 1950s–1980s are now known to be serious fire hazards. The two worst offenders are:

Federal Pacific Electric (FPE) Panels — Also called "Stab-Lok" breakers. These panels have a failure rate of up to 33%. The breakers often fail to trip during overloads, leaving your home at risk of fire.

Zinsco Panels — These panels have similar design flaws. Breakers fail to trip, internal connections overheat, and fires can develop inside the panel.

If your home has one of these panels, you should upgrade immediately — don't wait for warning signs. Many insurance companies won't provide coverage for these panels, or will refuse to write new policies entirely. Buyers' home inspectors will flag these as critical defects.

What to do: Look at your panel door. If it says "FPE," "Stab-Lok," or "Zinsco," call us immediately for a free assessment and replacement estimate.

Warning Sign #5: More Than One Breaker Is Tripped or In the Middle Position

If you check your breaker panel and see a breaker stuck between "on" and "off" positions, or multiple breakers that appear to be failing, this indicates internal panel problems. A breaker in the middle position is a sign of failure — it should snap firmly to either on or off.

Multiple failing breakers suggest your panel has reached the end of its serviceable life. Time for replacement.

What to do: Do not attempt to reset these breakers yourself. Call a licensed electrician to diagnose and replace the faulty breakers or panel.

Warning Sign #6: You're Planning a Major Electrical Project (EV Charger, Hot Tub, HVAC Upgrade, New Appliances)

Before you install an electric vehicle charger, hot tub, new air conditioning system, tankless water heater, or major appliance, have an electrician check whether your panel has capacity. Many homes discover their existing panel can't support these upgrades without exceeding its limits.

A Level 2 EV charger requires a dedicated 40–60 amp circuit. A hot tub requires 40–50 amps. A tankless electric water heater requires 80–100+ amps. If your home has a 100-amp service with a nearly full panel, you won't have room for these upgrades without a service upgrade.

What to do: Get a free capacity assessment before purchasing equipment. Dausman Electric can evaluate your panel and tell you if an upgrade is needed.

Warning Sign #7: Your Home Is More Than 30 Years Old and Has Never Had a Panel Upgrade

If your home was built in the 1990s or earlier and still has the original electrical panel, it almost certainly needs upgrading. Panels are designed to last 25–40 years. A 35-year-old panel is past its useful life.

Beyond age, homes built before 1995 typically have 100-amp panels designed for electrical loads that are a fraction of what modern homes use. You might not be experiencing obvious warning signs yet, but the panel is likely struggling silently.

What to do: Schedule a free panel inspection. Better to upgrade proactively than to face an emergency.

How Much Does an Electrical Panel Upgrade Cost?

In Winston-Salem and Forsyth County, panel upgrades typically range from $1,500–$4,000:

100A to 200A upgrade (most common): $1,500–$2,500
200A panel replacement (same size): $1,200–$2,000
FPE/Zinsco panel replacement: $1,800–$3,000
100A to 400A upgrade (large home/commercial): $3,500–$5,500+

This includes labor, materials, permitting, and inspection.

What Happens During a Panel Upgrade

A panel upgrade typically involves:

1. Assessment — Evaluate your current panel, identify your electrical needs, and determine the right size upgrade.
2. Permitting — Dausman Electric pulls all required Forsyth County permits (typically $150–$250).
3. Disconnection — The utility temporarily disconnects your home from the grid (usually 1–2 hours).
4. Panel replacement — The old panel is removed and a new one installed, with all circuits properly redistributed.
5. Testing and inspection — Everything is tested and inspected by the county building department.
6. Reconnection — Your home is reconnected to the grid and power is restored.

The entire process typically takes 1–2 days.

Don't Ignore These Warning Signs

An electrical panel that's failing or undersized is a safety hazard. It increases fire risk, wastes energy, damages appliances, and limits what electrical upgrades you can make to your home. Ignoring warning signs can turn a planned upgrade into an emergency — and emergency service costs significantly more.

The best time to address panel problems is before they become critical.
